  • Wrap-style cover (snaps or hook-and-loop closure): Standard ECO-PUL variants work best — the 10% crosswise stretch accommodates sizing adjustment through closure positioning. Start with W-375 (1 mil) for the widest color and print selection. Step up to W-273 (2 mil) for overnight or heavy-duty use. Step down to W-579 (Lightweight) for summer or minimal-bulk applications.
  • Fitted or pull-on cover (stretch required): Stretch-FIT variants are essential — the cover must stretch over a bulky absorbent diaper and recover to shape for a snug fit. Choose W-637 (Stretch-FIT Organic Cotton V2) for maximum stretch (20% × 15%) with organic cotton feel and Lycra recovery. Choose W-554 (Stretch-FIT Jersey) for a budget stretch option with polyester base.

Working with Diaper Cover Fabrics: Construction Guide for ProSoft PUL

ProSoft ECO-PUL requires specific construction techniques because every needle hole through the polyurethane film permanently compromises the waterproof barrier. Once you have the right setup, makers consistently report the fabric is easy to cut and straightforward to sew.

Machine Setup
  • Presser foot: Walking foot or Teflon/glide foot is essential — standard feet stick to the film surface, causing drag and uneven feeding. Alternatives: sew through wax paper (tear away after stitching), or apply a small amount of machine oil to the foot.
  • Needles: Ballpoint/jersey needles (sizes 75/11 or 80/12) — the interlock knit base requires ballpoint tips that push between yarns rather than cutting them. Sharp needles slice yarns and enlarge needle holes, creating leak points.
  • Thread: Quality polyester thread exclusively (Tex-27 or 65/2 grade). Cotton and rayon thread wick moisture through needle holes, defeating the waterproof barrier from the inside.
  • Orientation: Film side down against feed dogs — the teeth grip the slippery film surface while the textile face rides smoothly under the foot. Mark the film side before cutting so you don't lose track during assembly.
Cutting and Assembly
  • Clips, not pins: Pin holes through PUL film are permanent leak points that cannot be sealed. Use sewing clips exclusively for holding pieces during construction.
  • Minimize needle holes: Plan stitch lines carefully. Every stitch through PUL is a potential leak point. Avoid ripping out seams and re-sewing — each pass creates additional permanent holes.
  • Edge finishing: PUL cuts cleanly without fraying — no edge finishing required for the PUL layer itself. Mark and cut on the textile side only.
  • Stretch-FIT handling: W-637 and W-554 contain Lycra and stretch during cutting. Use pattern weights rather than clips during layout, and cut with a sharp rotary blade for clean edges. Allow the fabric to relax before cutting — do not stretch during layout.
Seam Sealing — Required for All PUL Covers
  • Why seam sealing is mandatory: Stitching creates rows of needle holes through the waterproof film. Without sealing, every sewn seam is a leak path. Products that leak only at seams have a seam sealing issue, not a fabric issue. This applies to both ECO-PUL and CORE PUL variants.
  • How to seal: Apply heat-activated seam sealing tape over all completed sewn seams using a warm iron or heat applicator. The tape melts into needle holes to restore the waterproof barrier. Tape is a sealant applied after stitching — not a structural replacement for sewing.
  • Enclosed seam alternative: Some cover designs enclose the PUL between fabric layers (stitch and turn construction), which positions the film away from direct liquid contact at seam lines. This reduces but does not eliminate the need for seam sealing in high-stress areas like leg gussets.

CORE PUL Construction Advantage: CORE PUL variants (W-650, W-641, W-419) have the waterproof film embedded between two textile layers — both surfaces are fabric. This means no exposed film side, no orientation restrictions during cutting and sewing, and no risk of heat damage to an exposed film surface. Standard ECO-PUL requires careful film-side-down orientation and protection from direct heat; CORE PUL eliminates those handling requirements.

No heat on the film side. Direct heat contact (iron, heat press) damages or destroys the polyurethane film. When pressing seam tape, apply heat from the textile side only. When pressing Stretch-FIT variants, use low heat on the fabric face with a pressing cloth.

No pre-washing required — all ProSoft PUL variants ship cut-and-sew ready. Manufacturing odor from the thermal bonding process dissipates after 24–72 hours of airing or a single wash-dry cycle.

Diaper Cover Care: Protecting the Waterproof Barrier Through Hundreds of Washes

Washing and Drying
  • Temperature: Hot water is safe (rated to 145–165°F), though warm water extends film lifespan. ProSoft Bamboo Loop Terry V2 (W-384) tolerates hot water — V1 (W-546) requires warm water only.
  • Detergent: Use zero-residue liquid detergent free of perfumes, dyes, UV brighteners, or enzymes. Add an extra rinse cycle to remove detergent residues that accumulate on the polyurethane film over time.
  • Drying: Low to medium heat only — never exceed 130°F (50°C). High heat causes polyurethane breakdown that appears as stiffening, cracking, or delamination. Line drying is always safe and extends product life.

Substances that permanently destroy waterproofing: Fabric softeners coat the polyurethane film and eliminate both waterproofing and breathability — damage is irreversible. Chlorine bleach causes delamination. Vinegar and baking soda break down the laminate bond. Dryer sheets coat the film identically to liquid softeners. Non-chlorine oxygen bleach is acceptable sparingly if needed. This applies to every ProSoft PUL product without exception.
